fix(boot): avoid port recovery for unrelated core startup failures - #8482
Attempt port recovery only when core startup reports an actual listener-bind conflict.
Surface unrelated database/configuration/initialization startup errors unchanged, without terminating a foreign port owner.
Preserve listener recovery, owner identification and RPC URL refresh on real conflicts.
Problem
The startup gate previously classified arbitrary start_core_process failures as port occupancy. Automatic recovery could therefore act on an unrelated listener and obscure SQLite migration or initialization failures.
Solution
Classify concrete listener-bind diagnostics before invoking port recovery. Other startup exceptions return unreachable with portConflict: false; existing conflict-recovery and heartbeat-timeout handling remain intact.
Submission Checklist
N/A items include explicit explanations; no local test execution is claimed.
Tests cover happy and failure/edge paths: app/src/lib/bootCheck/index.test.ts — non-port SQLite migration and core-start failures, real listener binding conflicts, recovery path.
Diff coverage ≥80%: exact-head CI Fast #40658772412 passed and measured 90% (9/10 changed executable lines).
Coverage matrix updated: N/A — behavior within existing feature rows, no feature added, retired or renamed.
Affected feature IDs listed under Related: 13.1.7 (Core Gateways: startup and port-conflict handling).
No new external network dependency; the test suite uses existing local/fake services.
Release-cut manual smoke checklist updated: N/A — no signing, installer, publisher, or release-cut behavior changed; reviewer manual smoke is specified below.
Linked issue via Closes #NNN: N/A — no existing upstream tracking issue has been identified; none is fabricated.
Impact
Desktop startup / core gateway; no schema, credential, or release-cut changes. Prevents accidental process disruption on non-port startup errors.

Behavior Changes
Intended behavior change: Attempt port recovery only when core startup reports an actual listener-bind conflict.
User-visible effect: Surface unrelated database/configuration/initialization startup errors unchanged, without terminating a foreign port owner.
Parity Contract
Legacy behavior preserved: Preserve listener recovery, owner identification and RPC URL refresh on real conflicts.
Guard/fallback/dispatch parity checks: app/src/lib/bootCheck/index.test.ts — non-port SQLite migration and core-start failures, real listener binding conflicts, recovery path; no unrelated inference or service semantics change.
Duplicate / Superseded PR Handling
Duplicate PR(s): none found covering this exact behavior among this contributor's other open upstream PRs.
Resolution: the change remains focused and independently reviewable; any future overlap must be reconciled before merge.
Summary by CodeRabbit
Bug Fixes
Improved local startup error handling so unrelated failures, including database upgrade errors, are reported as unreachable without being treated as port conflicts.
Port recovery is now limited to confirmed port-binding failures, and startup errors remain visible when recovery is unavailable.
A later startup ping timeout is reported as unreachable without a port-conflict status.
Startup failure messages now provide clearer error details.
No actionable comments were generated in the recent review.

Walkthrough
The local core boot check now distinguishes port-binding failures from other startup errors. It limits recovery to eligible port-binding failures and reports startup and timeout outcomes with updated portConflict values. Embedded core startup errors use alternate formatting.

Layer / File(s)
Summary
Classify startup errors and determine recovery outcome app/src/lib/bootCheck/index.ts, app/src/lib/bootCheck/index.test.ts, crates/openhuman-app/src/core_process.rs
The boot check recognizes port-binding failures and excludes port-rebound errors from broad recovery. Other startup errors return unreachable with portConflict: false. If recovery does not run for a port-binding failure, the result includes the startup error and portConflict: true. Ping timeouts report portConflict: false. Tests cover unrelated errors, SQLite upgrade failures, stale-process signal and kill failures, and port rebound. Embedded core startup errors use alternate formatting.
Boot-time recovery remains limited to identified port conflicts in the inspected paths. No actionable merge-blocking risk remains after normal checks.

What changed
`app/src/lib/bootCheck/index.ts` adds `isPortBindingFailure`, which classifies a startup error string against bind/port-occupancy patterns (`EADDRINUSE` and variants, `address already in use`, `port in use`, `port <n> ... occupied/busy/in use/remained bound/did not become free`, plus no-fallback, port-exclusion, stale-listener pid, failed stale-pid signal/force-kill, failed core-listener bind, unknown pid-bound-to-port, and `port <n> rebounded to pid` diagnostics). It also adds `isPortReboundFailure`, matching `port <n> rebounded to pid`. In `runBootCheck`, the local-mode start path captures the failure message rather than a boolean; if the message is not a bind failure, it returns immediately with `unreachable`, the original error preserved in the reason, and `portConflict: false`, so recovery is never attempted. For bind-like failures, broad recovery additionally requires `!isPortReboundFailure(startError)`; a rebound skips recovery and falls through to the `unreachable` result with the original error and `portConflict: true`. The no-transport fallback also includes the original error with `portConflict: true`, and the wait-for-core timeout result changes `portConflict: startFailed` to `portConflict: false`. In `crates/openhuman-app/src/core_process.rs`, the `in-process core server exited before becoming ready` message switches from `{err}` to `{err:#}` so the Rust error source chain is included. `app/src/lib/bootCheck/index.test.ts` adds a legacy SQLite upgrade test, an unrelated `core runtime initialization failed` test, a table-driven stale-listener test over two diagnostics that must still reach recovery with the foreign owner threaded through, and a rebound test asserting recovery is not called while the diagnostic and `portConflict: true` are preserved.
Features
Added — Port-binding failure classifier: Introduces a shared predicate that gates whether a core startup exception is treated as a real port collision, so storage, config, runtime, and stale-listener errors are classified explicitly rather than by omission. (app/src/lib/bootCheck/index.tsasync function checkVersion(callRpc: BootCheckTransport['callRpc']): Promise<Ver)
Modified — Non-port startup failures short-circuit before recovery: Non-bind `start_core_process` failures return `unreachable` with the original error message and `portConflict: false`, avoiding the destructive port-recovery routine for issues unrelated to port ownership. (app/src/lib/bootCheck/index.tsexport async function runBootCheck()
Added — Port-rebound failures skip broad recovery: A rebound diagnostic skips the broad process reaper while still returning `unreachable` with `portConflict: true` and the original message, so a different PID that now owns the port is not killed. (app/src/lib/bootCheck/index.tsexport async function runBootCheck()
Modified — Reachability timeout no longer reported as a port conflict: The wait-for-core timeout result always sets `portConflict: false`, so unrelated reachability timeouts are no longer reported as port conflicts. (app/src/lib/bootCheck/index.tsexport async function runBootCheck()
Modified — Rust startup error format includes source chain: The startup failure message now uses `{err:#}`, preserving the error source chain so the diagnosed cause survives into the string the TypeScript classifier inspects. (crates/openhuman-app/src/core_process.rsimpl CoreProcessHandle {)
Tests
unit — A `start_core_process` rejection carrying a legacy SQLite upgrade message asserts `recoverPortConflict` is not called, the result is `unreachable` with `portConflict: false`, and the original error text survives in the reason.: Directly pins the new early-return branch and error-text preservation for a non-port failure. (app/src/lib/bootCheck/index.test.tsdescribe('runBootCheck — unset mode', () => {)
unit — A `core runtime initialization failed` rejection asserts recovery is not called and yields exactly `{ kind: 'unreachable', reason: 'Failed to start local core: core runtime initialization failed', portConflict: false }`.: Pins the unrelated-runtime-error direction of the new classification, complementing existing tests that throw `port in use` for the retained recovery path. (app/src/lib/bootCheck/index.test.tsdescribe('runBootCheck — unset mode', () => {)
unit — A `port 7788 rebounded to pid 456 after terminating pid 123` rejection asserts `recoverPortConflict` is not called and the result is `unreachable` with `portConflict: true` and a reason containing `rebounded to pid 456`.: Pins the new rebound carve-out, ensuring the broad reaper is not invoked while the diagnostic is still surfaced. (app/src/lib/bootCheck/index.test.tsdescribe('runBootCheck — unset mode', () => {)

Conclusion: Success
Scope reviewed: all assigned evidence
Positive: Critique lane is Answered and reports 0 findings across 3 reviewed files, noting the control flow is consistent: non-port errors return early, rebound errors skip broad recovery while keeping `portConflict=true`, and the timeout branch no longer inherits the start failure as conflict evidence.
Positive: Critique lane notes its code index does not reflect this commit, so retrieved context may be out of date.
Lane summary: The change narrowly classifies start_core_process failures so that only port/bind diagnostics trigger the destructive recovery path, and the surrounding control flow is consistent: non-port errors return early, rebound errors skip broad recovery and keep portConflict=true, and the unreachable-after-timeout branch no longer inherits the start failure as evidence of a conflict. I found no defect that would misbehave on a reachable input. _The code index does not reflect this commit, so retrieved context may be out of date._

Conclusion: Success
Scope reviewed: all assigned evidence
Positive: Security lane is Answered and reports 0 findings across 3 reviewed files: the regexes only operate on error strings used to choose a recovery branch and the tests use mocked transports, with no reachable regression found.
Positive: Security lane notes its code index does not reflect this commit, so retrieved context may be out of date.
Lane summary: The change makes port-conflict recovery conditional on the startup error actually indicating a port/bind failure, and adds tests for storage, runtime, stale-listener and rebound diagnostics. The regexes only operate on error strings used to choose a recovery branch, the tests use mocked transports, and I found no misbehaviour or reachable regression; the change looks sound. _The code index does not reflect this commit, so retrieved context may be out of date._
tests
Conclusion: Success
Scope reviewed: all assigned evidence
Positive: Tests lane is Answered and reports no reportable defect: five new tests cover the storage-failure, unrelated-runtime-error, stale-listener-diagnostic, and port-rebound paths, and the `{err:#}` tweak surfaces the full anyhow chain so those diagnostics are matchable.
Lane summary: The change narrows port-conflict recovery to confirmed bind/port failures and preserves the original startup diagnostic, with five new tests covering the storage-failure, unrelated-runtime-error, stale-listener-diagnostic, and port-rebound paths; the `{err:#}` tweak surfaces the full anyhow chain so those diagnostics are matchable. The behaviour is well covered and the change looks sound to merge. _The code index does not reflect this commit, so retrieved context may be out of date._

description
Conclusion: Success
Scope reviewed: all assigned evidence
Positive: Description lane is Answered and reports no defect introduced by the diff, but notes the PR body does not mention the Rust `{err:#}` edit and its stated `no Rust files modified` claim and test-file/CI claims do not match the diff, concluding the description needs rewriting to match the actual change.
Lane summary: The PR body describes a TypeScript-only boot-check change that classifies port-binding vs. unrelated startup failures, but the only diff shown is a one-character Rust change in `core_process.rs` (`{err}` → `{err:#}`). That Rust edit — surfacing the full anyhow error chain in the startup failure message, which in turn feeds the new TS classification regexes — is never mentioned in the description, and the body's claims (test file, CI run, "no Rust files modified") do not match this diff at all. The description needs rewriting to match what the change actually does. _The code index does not reflect this commit, so retrieved context may be out of date._

Keep stale-listener failures in conflict recovery
When a positively fingerprinted stale core cannot be signaled/force-killed, or the port rebinds during takeover, CoreProcessHandle::takeover_stale_listener returns the existing diagnostics failed to signal stale openhuman pid, failed to force-kill stale openhuman pid, or port 7788 rebounded (crates/openhuman-app/src/core_process.rs:531-560). None matches this new allowlist, so runBootCheck now takes the non-port early return, skips recover_port_conflict and owner identification, and hides the Fix/force-quit path even though a listener is confirmed on the core port. Return a structured conflict category from the Rust command and branch on that instead of duplicating its error taxonomy in TypeScript.
